How Ball Mill Works

A Ball Mill grinds material by rotating a cylinder with steel grinding balls, causing the balls to fall back into the cylinder and onto the material to be ground. The rotation is usually between 4 to 20 revolutions per minute, depending upon the diameter of the mill. The larger the diameter, the slower the rotation. If the peripheral speed of the mill is too great, it begins to act like a centrifuge and the balls do not fall back, but stay on the perimeter of the mill.

The point where the mill becomes a centrifuge is called the “Critical Speed”, and ball mills usually operate at 65% to 75% of the critical speed.

Ball Mills are generally used to grind material 1/4 inch and finer, down to the particle size of 20 to 75 microns. To achieve a reasonable efficiency with ball mill, they must be operated in a closed system, with oversize material continuously being recirculated back into the mill to be reduced. Various classifiers, such as screens, spiral classifiers, cyclones and air classifiers are used for classifying the discharge from ball mills.

Shafter Silver Mine, United States of America

Shafter Silver mine is located in Presido county of southwest Texas, US. The mine is 100% owned and operated by US mining company, the Aurcana Corporation. It will be the second largest silver producing mine in the US and 14th largest in the world once it begins production in 2012.

The mine was acquired by Aurcana Corporation from Silver Standard Resources in July 2008 at a cost of $38.7m. Past owners of the mine included Presidio Mining (1881-1926), Gold Fields Mining Corporation (GFMC, 1926-1977) and Rio Grande Mining Company (1977-1994). Aurcana Corporation is currently redeveloping the mine.

The prefeasibility and full feasibility studies of the redevelopment were completed in June 2009 and September 2010 respectively. The equity financing for the project was completed in December 2010.

Reserves of silver at the Shafter mine

The proven and probable reserves at the Shafter mine as of September 2010 stand at 19.8 million ounces (moz) graded at 7.78oz/t silver. Measured and indicated resources are estimated at 24.6moz graded at 8.49oz/t silver. Inferred resources are estimated at 22.8moz, at an average grade of 10.52oz/t silver.

Geology and mineralisation of the Shafter silver mine area

"Shafter Silver mine is located in Presido county of southwest Texas, US. The mine is owned and operated by Aurcana Corporation."

The Shafter deposit was discovered by GFMC between 1977 and 1982 while carrying out a systematic surface drilling programme. It is classified into five exploration blocks along its east-west curve. The Shafter mining district hosts dikes, sills and rocks belonging to the Tertiary age group.

The mineralisation occurs in veins and manto type ore bodies in the lightly dipping beds of the Permian Mina Grande Formation (PMGF) which spans to a strike length of 4.8km.

Minerals such as silver, lead and zinc concentrates are hosted in the upper layers of PMGF as carbonate replacement deposits (CRD) formed due to the encroachment of dikes and sills.

The ore extracted from the mine hosts oxidised argentite and cerargyrite with conglomerations of quartz, calcite, goethite and lesser dolomite, hemimorphite, willemite, anglesite, galena, smithsonite and sphalerite.

Production rates and mining methods used at the Texas-based deposit

Production at the Shafter mine will commence in 2012. The mine is expected to produce 3.9moz of silver equivalent in the first two years.

The property was historically mined using underground mining techniques. It reported 35moz graded at 15.24oz/t of silver production between 1883 and 1942.

The development of the Shafter mine began in January 2011. The underground mining operations were recommenced in February 2011. All permits necessary to restart the production were obtained in November 2011.

The development works include tunnel rehabilitation, ball mill foundations, renovation of filter presses and construction of offices at the mine site. The works also include installation of two leach tanks, Merrill Crowe equipment and a 300ft deep ramp. Underground production equipment will be delivered to the mine site between December 2011 and April 2012.

The construction work is scheduled for completion in May 2012.

American Electric Power (AEP) is currently installing a new north to south transmission line parallel to the existing 69kV electric line at a cost of $1.2m to supply electric power to the mine and processing facility. The installation is expected to be complete by May 2012.

Ore processing

The ore stockpiled at the surface of the mine will be transported to the 525,000tpa processing plant by 30t haul trucks to carry out the crushing, grinding, leaching and smelting process.

The processing plant was initially designed for a throughput of 900tpd and was increased to 1,500tpd capacity in November 2011.

The ore will be crushed into fine ore in two stages using a jaw crusher and a cone crusher. The crushed ore will be fed to the grinding circuit and ground in a ball mill which comprises a self-cleaning trash belt magnet, consociated pumps, tanks and instrumentation.

The ground ore will be conveyed to the leached circuit to undergo cyanide leaching process and generate pregnant leach solution (PLS) and filter cake.

The filter presses will reclaim the PLS and filter cake from the leached circuit and convey them to the Merrill-Crowe Zinc Precipitation Circuit.

Silver is precipitated in the Merrill-Crowe system by adding zinc dust. The precipitates are transferred to a smelter which separates the silver from zinc and produces pure silver doré bars for export.

Cerro De Maimon Copper and Gold Mine, Dominican Republic

Cerro De Maimon Copper and Gold Mine is located 70km northwest of Santo Domingo in the Monseñor Nouel Province in the Dominican Republic. The mine is 100% owned and operated by Australian company Perilya.

It was initially owned by Falconbridge Dominicana and was later acquired by the GlobeStar Mining Corporation (GMC) in April 2002. Perilya acquired GMC in January 2011.

Pincock Allen and Holt (PAH) was contracted in August 2003 to conduct feasibility study for the mine. The environmental licence was sanctioned in June 2004. Construction of the mine began in December 2006 and was completed in October 2008.

Feasibility studies to develop an underground mine and commission a separate zinc circuit are scheduled for completion in 2012.

Reserves of copper and gold

Proven and probable reserves at the Cerro De Maimon mine's sulphide ore stand at 5.3 million tons (mt) graded at 2.2% Cu, 0.85g/t Au and 27.6g/t Ag. The mine's oxide ore contains 901,000t of proven and probable reserves graded at 1.58g/t Au and 26.9g/t Ag.

Measured and indicated resources (sulphide and oxide ore) of the mine stand at 10.19mt graded at 1.44% Cu, 0.8g/t Au, 23.8g/t Ag and 0.99% Zn. The inferred resources are estimated at 379,000t graded at 0.82% Cu, 0.7g/t Au, 21.1g/t Ag and 0.87% Zn.

Geology of the Monseñor Nouel Province

The Cerro De Maimon is the largest volcanic massive sulphide deposit in the Maimon Formation which trends 70km along northwest to southeast of Dominican Republic.

The Maimon Formation contains metavolcanic and metasedimentary rocks including mafic, intermediate and felsic volcanic rocks belonging to the early Cretaceous age.

The deposits at the mine comprise massive to semi-massive copper-gold-zinc sulphide zone, overlaid by gold-silver oxidised gossan cap. They are 200m wide, 1000m long and 40m thick near surface.

The average thickness of the deposit is 12m. The massive sulphide zone is formed due to the venting and precipitation of the hydrothermal fluids on the seafloor, in the Caribbean volcanic island arc.

The oxidised gossan cap is formed due to the weathering of massive sulphide zone.

Mineralisation and production at Cerro De Maimon

Mineralisation at the massive sulphide zone occurs in the schists of pyrite, chalcopyrite, sphalerite, bornite, tennantite, tetrahedrite and galena.

The oxidised gossan cap contains goethite bearing gold and silver precipitates along with quartz, sericite, chlorite, minor calcite, barite, chalcocite and covellite.

Production at the Cerro De Maimon mine began in 2008. The mine produced 20.168 million pounds of Cu, 15,900oz of Au and 652,200oz of Ag in 2010. It is expected to produce 229 million pounds of Cu, 130,000oz of Au and 4.1moz of Ag between 2008 and 2017.

Open-pit mining and processing of ore at the Cerro De Maimon copper and gold mine

The deposits are mined using conventional open-pit excavation methods including drilling, exploring, blasting, loading and hauling. Hydraulic excavators, articulated and rigid body trucks are used to carry out mining operations.

The ore extracted is transferred to the appropriate sulphide or oxide ore stockpiles for processing.

Lyntek Engineers and Constructors was contracted in October 2004 to design and build two separate processing plants for treating sulphide and oxide ores. Both plants share the same crushing and conveying system.

The sulphide ore is passed through a 1,300 tons per day (tpd) flotation circuit and subsequently to a re-cleaner flotation column. The ore is grounded to 150 microns in the primary ball mill, which transfer the ground ore to secondary regrind mill for further grounding to 35 microns.

The ground ore is thickened and filtered in the flotation column to decrease the final moisture of the concentrate. It is finally transported to smelters.

The run of mine ore extracted from the gossan zone is ground in a ball mill circuit. The ground ore is conveyed to a conventional 700tpd cyanide mill to undergo cyanide leaching in a counter current decantation (CCD) circuit.

A gravity separation circuit receives the solution from CCD circuit and removes coarse grains and sulphides. The filtered solution is transferred to the Merrill-Crowe zinc precipitation circuit which recovers gold and silver dore bars for export.

Transportation and handling

The copper, gold and silver concentrates are loaded into haul trucks and transferred to the port of Rio Haina situated on the southern coast of the Dominican Republic for exportation to international customers.

Highest performance
The HP4 and HP5 cone crusher enable you to produce much finer products with fewer crushing stages, thereby lowering costs and saving energy. With a combination of optimized speed and large throw, HP4 and HP5 provide the highest reduction ratios of any current cone crusher. Due to their highly efficient crushing action, the HP4 and HP5 have high power utilization per cone diameter. If the jaw crushers does stop under load, the dual-acting cylinders provide a large clearing stroke, independent of liner wear, to quickly clear the crushing cavity.

An advanced fastening system for the mantle and bowl liner makes backing material unnecessary, and makes liner changes faster. When liners are changed or the crusher is reconfigured, the same hydraulic motors that rotate the bowl for setting adjustment will rotate the bowl completely out of the adjustment ring threads, greatly simplifying liner replacement. A new fixed counterweight guard protects the counterweight and seals out dust.
Easy to maintain
Bronze bushings used throughout provide superior load capability in the dusty, high-shock crushing environment. They cost less than rolling element bearings and are easy to replace in the field with normal tools. The HP4 and HP5 are easy to disassemble. All components are accessible from the top or side. The bowl and head are easily removed with no interference fit.
